Custom 2-Stroke Mini Bike Project: From Concept to Asphalt Building a custom mini bike from scratch is an intense journey of engineering, design, and pure hands-on crafting. This project began with a clear vision: convert a high-revving petrol 2-stroke chainsaw engine into a fully functional, nimble street-style mini motorcycle with custom bodywork and premium retrofit components.

The Powerplant & Chassis Engineering

At the heart of this machine sits a raw petrol 2-stroke chainsaw engine. Selected for its high power-to-weight ratio, crisp throttle response, and classic pull-start mechanical charm, it gives the bike its aggressive, raw character. Starting the machine requires just a pull of the recoil rope—keeping the ignition experience mechanical and retro. To house the powertrain securely, the entire frame was engineered from scratch. Frame: Hand-fabricated using heavy metal piping to ensure structural rigidity, rigidity under vibration, and long-term durability. Ergonomics: Designed around comfortable riding geometry while maintaining a compact, aggressive pit-bike posture. Footrests: Integrated Yamaha FZ-S footrests, offering sturdy rider leverage and modern sporty styling.

Custom Fiber Bodywork & Fabrication

Achieving a clean aesthetic on a custom chassis required a tailored body setup Prototyping: The initial mockup was completely shaped using cardboard. This allowed precise testing of proportions, tank layout, clearance, and mounting points.

Fibreglass Moulding: Once the cardboard prototype was perfected, it served as the master mould to craft a lightweight, high-strength fibreglass composite body. Front Fascia: A race-inspired yellow front plate (featuring number 07) gives the bike a bold tracker/pit-bike persona.

Controls, Cockpit & Lock Mechanism

The handlebar setup and controls blend iconic Indian motorcycle hardware with functional performance gear: Handlebars: Fitted with legendary Yamaha RD350 handlebars integrated with a vibration dampening rod to smooth out high-RPM buzz from the 2-stroke motor. Grips & Controls: Bullet short grips for precise throttle feel, paired with custom Hero Honda Passion / Pulsar indicator switchgears. Ignition Security: Uses an authentic Bullet Standard 1997 model lock set, adding vintage mechanical security and ignition key control. Lighting & Signals: Equipped with jet indicator lights for a sleek modern profile and high visibility.

Custom Electrical Wiring & Braking Performance

Building a custom motorcycle means tackling the electrical system from the ground up: Electrical System: Hand-loomed custom wiring harness built completely from scratch to manage power distribution reliably across lights, indicators, and the horn system. Horn: Powered by an Honda horn for a punchy, reliable road signal. Braking System: Equipped with front and rear mini disc brakes featuring ventilated rotors and red floating calipers. This lightweight hydraulic setup delivers sharp, dependable stopping power tailored to the bike's high revving output.
